Springs pushed to the limit: turning a risky specification into a reliable solution

Mollificio Romagnoli: technical support for the most demanding requirements
Very high spring index values, high stress levels, and working lengths approaching solid height. These are requests that arrive regularly, and Mollificio Romagnoli knows them well.
This does not necessarily mean they are impossible to fulfill. However, they require careful attention: each of these parameters, if not managed with precision, can become a concrete risk factor — not during manufacturing, but over the spring's service life.
The practical implications
A high spring index — the ratio between the mean coil diameter and the wire diameter — makes the spring slender relative to the wire size. This increases the risk of instability, uneven stress distribution, and sensitivity to load variations. Extremely low values, on the other hand, can create manufacturing difficulties right from production.
A spring continuously stressed near its elastic limit undergoes progressive relaxation — load drop — that can gradually compromise its performance over time.
When working lengths are too close to solid height, even small dimensional or assembly variations may cause coil clash, creating a risk of breakage or permanent deformation.
The value of early technical consultation
Mollificio Romagnoli does not simply verify whether a specification is feasible. When parameters are pushed to their limits, the technical team works together with the customer to identify whether there is room for optimization — modifications that do not affect the required function but significantly reduce long-term risks.
The goal is not to scale back requirements: it is to ensure that the manufactured spring continues to operate under optimal conditions throughout the entire product life cycle. A specification accepted without analysis may appear to save time. Often, it is the source of a future problem.
The parameters described above are particularly relevant to the design of cylindrical compression springs and variable-diameter conical springs — two of the core product families manufactured by Mollificio Romagnoli. The complete product range can be viewed at the Expometals stand.
