The practical implications
A high spring index — the ratio between the mean coil diameter and the wire diameter — makes the spring slender relative to the wire size. This increases the risk of instability, uneven stress distribution, and sensitivity to load variations. Extremely low values, on the other hand, can create manufacturing difficulties right from production.
A spring continuously stressed near its elastic limit undergoes progressive relaxation — load drop — that can gradually compromise its performance over time.
When working lengths are too close to solid height, even small dimensional or assembly variations may cause coil clash, creating a risk of breakage or permanent deformation.
